Gu Niansong | AI+DFSS Design Six Sigma: From Engineering Theory to Cloud-Based Implementation

Source: China Light Views: 1628

On May 9, the “Light Journey Resource Gathering Series” salon, jointly created by China Light All-Media · Ming Classroom and the Ningbo Lighting Exhibition, was successfully held. This event specially invited Mr. Gu Niansong, a senior expert in R&D and innovation, focusing on the theme DFSS Design Six Sigma—AI Empowerment: From Engineering Theory to Cloud Implementation. Drawing on nearly 30 years of cross-industry R&D experience, he deconstructed the core logic of DFSS, practical tolerance simulation, AI-DFMEA, and VOC intelligent insights, helping lighting companies bridge the entire link from “engineering theory → tool implementation → cloud empowerment,” providing a comprehensive solution to control risks, improve efficiency, and align with market demands right at the design source.

Reunderstanding DFSS: Breaking Cognitive Biases and Returning to Essential Value

At the opening of the event, Mr. Gu first clarified common misconceptions about DFSS (Design for Six Sigma) within the industry:

Many people believe that DFSS aims for a defect rate of 3.4 ppm; in fact, this is a “myth.” From a statistical perspective, accounting for a 1.5σ long-term shift, 3.4 ppm corresponds to a one-sided 4.5σ level, with a Cpk of approximately 1.5—not the theoretical 6σ. What truly matters is not the absolute ppm figure, but rather the stability of the design under actual manufacturing variation.

The core theoretical foundation of DFSS is the Central Limit Theorem: Products are assembled from multiple components, each with its own tolerances and variations. Regardless of the distribution shape of individual parts, as long as there are enough components, the overall variation of the final assembly will inevitably follow a normal distribution.

The core issues DFSS seeks to address are: how to achieve robust product designs given manufacturing variations in components; how to develop products that truly meet market needs; and how to manage R&D risks at the source.

Over time, DFSS has evolved into a complete product development methodology framework known as the DMADV process:

• Define: Clarify product positioning and market requirements to avoid the tragedy of “great technology but poor sales.”

• Measure: Quantify customer needs into actionable product specifications and Critical-to-Quality (CTQ) characteristics.

• Analyze: Identify design risks and key influencing factors using tools like DFMEA.

• Design: Optimize solutions through robust design, tolerance analysis, Monte Carlo simulation, and other methods.

• Verify: Ensure design meets requirements via reliability testing, Cpk validation, and more.

Mr. Gu emphasized: “DFSS is not an engine of creativity, but an engine for risk mitigation and rework reduction. It is not exclusive to statisticians; it is a practical approach for every engineer to understand the causal relationship ‘Y = f(x).’ Nor does it demand absolute 6σ capability; instead, it helps companies strike the optimal balance between cost and robustness.”

From Tolerance Analysis to Risk Control: Solving Pain Points in R&D

Four Types of Tolerance Analysis Methods; Monte Carlo Simulation Addresses Complex Scenario Pain Points

Accumulated tolerances after product assembly are a primary cause of low mass-production yields and reliability issues. Mr. Gu compared four common tolerance analysis methods:

1. Worst-case Method: Assumes all tolerances are simultaneously at their extremes. Safest but overly conservative and most costly.

2. Root Sum Square (RSS) Method: Based on normal distribution assumptions, sums squared tolerances and takes the square root. More suitable for most mechanical assembly scenarios.

3. Hybrid Method of Worst-case and RSS: A compromise between the two approaches, balancing safety and reasonableness.

4. Monte Carlo Simulation: Uses random sampling and simulation across parameters, supporting arbitrary distributions and nonlinear relationships. The preferred choice for complex systems (e.g., optical alignment, snap-fit assembly).

Mr. Gu shared a real-world case: A floor scrubber’s water trigger leaked in about 1 out of 100 units, with the root cause long unknown. After running 5,000 Monte Carlo simulations, they found that two parameters together accounted for 85% of gap variation. Tightening the tolerances of these two critical parts completely resolved the issue, avoiding the high costs of repeated mold modifications. “In the past, solving similar problems took six months and required three mold revisions. Using Monte Carlo simulation, we located the root cause in just two days, delivering an extremely high ROI.”

AI-Powered DFMEA Solves Traditional Pain Points for Proactive Risk Management

DFMEA (Design Failure Mode and Effects Analysis) is a core tool for managing R&D risks, yet traditional DFMEA suffers from three major pain points:

• Highly dependent on individual engineer experience; young engineers struggle to cover potential risks.

• Lacks internal historical failure databases, resulting in lost knowledge when personnel change.

• Completing a full DFMEA can take a week or longer, often turning it into a post-hoc documentation exercise.

The AI-DQA (Design Quality Assurance) tool developed by Mr. Gu’s team perfectly addresses these issues through an automated four-step process:

1. Automatic Product Decomposition: Automatically breaks down input product names and descriptions into a three-level structure of “Function → Module → Part.”

2. Multi-source Knowledge Integration: Combines built-in product templates, internal failure databases, industry knowledge graphs, and real-time fault cases from across the web.

3. AI Intelligent Analysis: Calculates Risk Priority Numbers (RPN) based on DFMEA principles and automatically ranks the top five high-risk items.

4. Mitigation Plan Output: Provides specific preventive and improvement measures for each high-risk point.

Real-world Case: In a smart home hub project, traditional DFMEA overlooked thermal management risks in the power regulator. By mining similar product failure databases, the AI tool flagged this as the second-highest risk. Adding just a simple thermal pad prevented potential recall losses of $2 million, yielding over a hundredfold return on investment for this single case.

AI Captures Voice of Customer (VOC), Enabling “Right Products” from the Source

“After 30 years in R&D, my biggest pain point is that many products have excellent technical specs, but the market simply won’t buy them,” Mr. Gu admitted. Traditional VOC methods (surveys, focus groups) are not only expensive and time-consuming but also prone to bias, leading to misalignment between product definition and actual market needs.

An AI-driven Product Feasibility Analysis Tool enables efficient extraction of user needs: Simply enter basic information such as product name, description, target market, and (Sales) channel, and the system automatically mines massive user reviews and social data from platforms like Amazon and Xiaohongshu, generating a complete market analysis report within minutes, including:

• Market Trends: Determines whether the industry is growing, stable, or declining.

• User Pain Points: Extracts frequent dissatisfaction points from genuine reviews and converts them into actionable technical specifications.

• Competitor Analysis: Profiles strengths, weaknesses, and price ranges of mainstream competitors.

• Market Gaps: Identifies differentiated opportunities users need but currently lack.

• Risk Assessment: Quantifies technical and market risks and provides go/no-go recommendations.

“I once led a floor scrubber project where reliability reached 6σ levels, but due to missing the wireless trend, it ultimately failed commercially. If we had had this AI tool back then, we could have identified the trend from market data in just one hour, avoiding huge investment losses,” Mr. Gu emphasized. “Even the best DFSS execution cannot save a product no one wants. Do not start any design until market demand has been quantified.”
